The Opportunity

Ashley Furniture is a top furniture manufacturer with over 65 years of experience. It focuses on efficient logistics operations to manufacture and distribute high-quality furniture to customers. With over 7,000 product SKUs across 22 categories, its distribution facilities are optimized to manage a significant inventory.

The strategic Houston distribution center spans almost 600,000 sq. ft. under one roof. The fluorescent lighting had deteriorated significantly in vital areas like aisles and unloading positions, affecting employee efficiency and safety. Aside from high energy consumption and maintenance issues, employees found performing tasks in poor lighting difficult. With efficiency and safety becoming critical, they realized that better lighting could make a substantial difference. However, upgrading a facility of this size would be a logistical challenge, so finding a qualified partner to install a new LED solution without interrupting operations was critical.

The Solution

After evaluating several vendors, Ashley Furniture teamed up with the lighting experts at US LED. Working together, they devised a lighting solution most suitable for the distribution center location without disrupting operations. At a projected 200,000-hour L70 lifetime, the BayLine is the intelligent choice for warehouses, industrial areas, manufacturing facilities, and other large commercial spaces. It offers multiple lumen packages and lens distribution options to get the light exactly where needed, especially between warehouse racking. The team performed a one-for-one replacement of this facility’s fluorescent high bays and tube fixtures. By installing occupancy sensors, lighting would only turn on when movement is detected and turn off when the area is clear after a predetermined time.

The Benefits

The improved illumination was immediately well received and made a noticeable impact on employee safety, morale, and operational efficiency. Before the LED lighting upgrade, some employees had to utilize additional light sources to perform their tasks, especially between warehouse racking. Visibility in the warehouse had significantly improved due to the uniformity and increased light levels, which doubled or even tripled up to 50 footcandles on the ground. With the energy-efficient BayLine LED high bays, Ashley Furniture will see an estimated annual energy reduction of 374,000 kWh.
